i am getting ready to drill my 40 breeder. how high should the overflow box be and how close to the corner can i get. are there any issues if i am too close to the rim or to the side?

As for how high, the overflow boxes all have guides that allow you to position it for your desired water level. Even with the top of the guide at the top of your tank (which would put the water level an inch or so below the top) you're fine. I've seen lots of folks set it so high they had to cut into the trim to mount the backside of the overflow without issues.

BTW a drill press adapter makes the job a lot easier. Take the spring out of it so you don't have to push it down and you can just let the weight of the drill do the job and you drill perfectly straight without any wobbles.
