Hello Fellow Reefers,
I’m starting the plan to convert my 180 gallon tank into saltwater. I already have to drill the glass for the overflow and return lines. What I would like to know is should I have 1” returns or 3/4” return lines ? My thought is if I go with the 1” it should equal a decrease in return pressure = less strain on the pump. I appreciate everyone’s help.

3/4 is fine. You pump is going to have the most impact here. You will be lucky to get 1/2 of the rated flow. Use a gallon jug or the Apex 1" flow meter to calculate.

I have 1" from the return pump feeding into 2 x 3/4" bulkheads. All of the pipe is 1" up to the bulkheads.

Yeah you wont need 1” flow on that size tank. 2x3/4” is plenty. And if you want the returns to help with flow in the tank, 3/4” will have better pressure as some have stated. I personally don’t think a ton of turnover into the sump is a good thing anyways.
