You can make an overflow out of PVC pipe.

The major drawback to an overflow box, in my opinion, is when you do a water can and your water level drops below it they'll normally lose suction.

I've never actually ran one but I see where your coming from. I can't wait to get setup. I've learned that experience is the best teacher. What kind of return pump would I need?

On a 65 i would do a mag 9.5. But I've heard of people using a mag 7 with no problems.

If you are thinking about putting in a bulkhead do it now cuz once you get you tank setup its going to 10x as much work putting one in later.

Thanks for all the replies. If I put a ball valve on the outflow from the overflow to sump won't that stop the losing prime problem?

It usually happens at the u-pipe that goes between the skimmer box and the drain box.
Its not hard to reestablish the prime. You could drill a small hole in the u-pipe and silicone a small air valve to let you bleed off the trapped air. Or shove an air line up into the u-pipe. Either way works.
